sand the starter and the backing plate hole down. a little elbow grease and patience should do the trick. this is what i would try first.

or laser cut?
and just need a little TLC
to what torque
does one tighten the Bell H to engine bolts?

laser cut? if you said that in 1966, they would have said you saw Star Trek the other night.
stamped out i would imagine.
As far as the torques go, no shop manual with me right now. I am sure someone will chime in with that info for you soon.

after doing some checking
ford does make two sizes of starters
on one the outer flange is 4.084
and the other one is 4.130
i need the smaller one
but was sold the larger one by napa!!
they are going to check it out and let me
know why this happened,
and if i got the wrong one,
they will swap with me.
in looking at the teeth on the larger one,
i see where the starter teeth were worn
about 1/8" in
the gear definitely set back to far
and was not getting a good bite on the FW teeth

here is a picture of the speedo gear
that came out of my son's '66
(sorry to post about a non hipo car,
but a lot of what we're doing to it
pertains to the hipo's also)
the new gears from Modern Driveline
appear to have too few (large)teeth
which are going R handed.
our's appearing to have 19 teeth
and going L handed.
or is it so worn that it only appears to be L handed?
my Q is:
why would there be R and L handed threads?

Automatics and 3 speed transmissions use the different gears. I don't remember off-hand which get LH or RH.

would ONLY be R or L handed?
one couldn't put a L handed gear
in a R handed transmission?
but the cable will always turn one direction?

The direction of the gear teeth depends upon which side of the transmission the gear/cable goes in.
3 speed and autos have the cable on one side - toploaders on the other - don't remember which.
BUT don't get them confused!!! The gear on the tail shaft of the tranny is soft plastic too - if you use the wrong gear and chew up both it is a PAIN to fix.

4 speeds use the left hand helix driven gears as the speedometer cable attaches to the passenger side of the transmission. The right hand helix is for 3 speeds and automatic transmissions.

the older gear above came out of the 3 spd
and it looks like a L handed one
what do you think?
are the teeth just twisted wrong?

left handed is used in 4 speeds. the cable goes in the passenger side of the transmission.
the 2 gears on the right are not left handed. don't use them in a 4 speed
3 speed transmissions & T-5's and automatics with the cable going in on the driver side use the right handed gear.

i saw it
we decided not to go w/the hydraulic clutch
right now we are using a long heavy spring
that attaches to the clutch release lever
and goes up to the front suspension arm
takes a very strong leg to push the clutch down

we have noticed that the new clutch
makes the clutch pedal pretty hard to depress
maybe this is our imagination
but one has to be careful not to let
it 'suddenly' come up
and kill the engine because of this
is this normal with a new clutch plate
and will it became less so with usage?
